No its not that hard to replace the EGR, all you need is 10mm 1/4 drive socket.

For ****s and giggles I had to go out and look. I could probly get the 1/4 dr 10mm in there. Definately a snap-on angle head would do the trick. Just as long as the bolt isn't too long.
I just noticed.....my van used to have a slight tick and since I changed the egr, the noise seems to be gone. could the tick I was hearing have been because the egr was stuck open?
I got the p0406 error message on my 2005 Grand Caravan. I changed the egr valve and it solved the problem. Took a litlle while before the message cleared. Thanks to all that gave the tip on using 1/4" 10 mm socket
Anyone changing the EGR valve on a 2005 3.8 G. Caravan be warned: Take the alt. off first to save yourself a potential big problem. I got my egr valve off ok but when I tried to put t he lower bolt back on it got cross threaded and I didn't realize it until it started getting tight before all the way in. When I tried to back it out the bolt snapped off and I had to eventually drill it out and create a new larger hole, tap it and put in a larger bolt. The entire episode could have been avoided if they would have used a shorter bolt for the lower hole on the EGR, because it wouln't interfere with the alt bracket when trying to get it back on. Be WARNED, take the alt off before replacing this part. I know it is a pain, but not as much of a pain as breaking off the bolt.
I just finished replacing the EGR in my 05 Grand Caravan with the 3.3L. I found on another forum people saying take the alt. off before you do. I know scargi01 has a 3.8 and mine is a 3.3 but the bottom bold is still pretty hard to get to. I didn't pull the alt. and I didn't build a jenga stack of sockets and extensions either. I pulled the negative battery cable, the vacuum line and the connector off the EGR. I then pulled out the top bolt. Now for the fun. I put a breaker bar under the EGR and on top of the alt and gently pried up. The EGR rotated toward the back on the bottom bolt. I then rotated it back further fully exposing the bottom bolt. 10mm and a 1/4 drive did the rest. It came out easily and went back in easily. I reversed that procedure for installation. After reading what I had about pulling the alt I was dreading changing the EGR this way was almost easy.
Yes, the lower bolt is too long on the EGR. What makes it even more frustrating is that if the alternator were a millimeter or so lower this would have been a 15-20 min job.
Like someone posted before when I put my lower boly back in I realized that it was cross threading. So before something bad happened, I get the WD-40 out and lubed it, cranked on the bolt a half a turn or so and pulled it back out and repeated(many many times) I effective cut new threads at a slightly different angle so the next time I do this it should be easier job and the bolt should come out without hitting the alternator.
