How big of tires are dana 60s good for?
you can safely run 42's offroad and be fine. stock D60... i know guys who do it every day. 46's you can wheel on, but not hard at all, but its perfectly fine for driving.
i personally have the D60s front and rear, and am running 37's, going up to 41's.. just cause i am that hard on it.

The 2nd gen 60's are not as stout as the older units, mainly due to the CAD collar and the unit bearings. Large tires will wear out the unit bearing quite easily when a lot of street driving is being done. Still one hell of an upgrade from the 44 though.
The older 60's with kingpins are very stout units, and I have seen lots of heavy wheeling with 44's and up with no issues. That being said, there can still be failures with nearly any tire size... all depends on how throttle happy your right foot is.

Well, you can swap the unit hub bearings for serviceable bearings and lockouts, but you will always be stuck with ball joints and the CAD housing (neither of which pose any major "weakness" for most wheelers, but just not as stout as kingpins and a solid axle tube).
