Default DIY: Upgrading to Sport Dual Bulb Headlights

I should be getting my set of Sport dual bulb headlights via FedEx today.

I have done some research on upgrading the wiring so that both high beam headlights are on like the true Sports. You have 2 options to accomplish this, one is to buy an aftermarket wiring harness for about $175, another is to build your own wiring harness. I have chose to build my own harness and save about $125.

This write-up / drawing is if you plan on using the stock 9004 bulbs. If you want to upgrade to the 9007 bulb, then you will need to do some re-wiring on the bulb socket themselves.

A little info on the 9004 and 9007 bulbs:

9004 Bulb:
The 9004 (HB1) bulb, introduced in 1983, was the first halogen replaceable headlight bulb available for use in North America. It uses 12 Volts, has a 45 Watt low beam filament producing 700 lumens, and a 65 Watt high beam
filament producing 1200 lumens. These filaments are transverse—if you hold thebulb upright, they run across the bulb from side to side.

9007 Bulb:
The 9007 (HB5) bulb, introduced in 1992, uses 12 Volts, has a 55 Watt low beam filament producing 1000 lumens, and a 65 Watt high beam filament producing 1350 lumens. These filaments are axial—if you hold the bulb upright, they run along the bulb from top to bottom.

9004 and 9007 bulbs are keyed differently, so they can’t be interchanged.

Since the 9004 bulbs only draw 45 Watts on low beam (3.75A per bulb or 15A for 4 bulbs), you can use a 25A fuse from the battery to supply power to the low beam relay. This will supply sufficient power to the lights and be well within the wiring and the component specifications of a max of 30A. (Amps = Watts/Volts) (3.75A = 45/12 <-- Per Bulb)

The 9004 bulbs only draw 65 Watts on high beam (5.42A per bulb or 21.68A for 4 bulbs), you can use a 30A fuse from the battery to supply power to the high beam relay. This will supply sufficient power to the lights and be well within the wiring and component specifications of a max of 30A.
(Amps = Watts/Volts) (5.42A = 65/12 <-- Per Bulb)


Parts Needed:

4x - 9004/9007 Female sockets
2x - 30A SPST Relay
_x - 14AWG wiring (color of your choosing for supply power and ground) (length determined by how you run the wire)
_x - 16AWG wiring (color of your choosing for high and low beam wiring) (length determined by how you run the wire)
4x - 9004 bulbs
_x - Assortment of connector terminals


As long as you follow the wiring diagram below, you should be good to convert your single headlight bulb to the Sport model 4 bulb setup.
