Im not to concerned about the weld changing the tone but more of burning through, some of those casings are really thin sheet metal. Guess its time to break out the TIG and start practicing on some old beer cans again.

Aero Turbine mufflers sound sick..

The flaw I see is the dump. IMO they sound bad and tend to resonate inside the truck more than tail pipes/side pipes not to mention you're introducing unnecessary corrosive gasses to the underside of your truck..

Not exactly. I have heard from a lot of people that when you dump it over the axel it actually gets rid of the drone (if there is one) more than any other method, even just dumping it right after the muffler, as long as it is not under th cab of the truck, can have similar results. On a regular cab the dump would be under the bed of the truck, not under the cab so interior resonance would not be much of a problem either. As for the gasses, putting the dump pipe at a 30*-45* angle so its pointed down and away from the truck will get the majority of the gasses out from under it so Im not to worried about that either.

and you arent getting any gasses up into your cab, there is a seperation in the body between the bed and the cab that keeps the gasses from flowing into the cab.

No gasses into my cab i dumped it RIGHT before the axle so its pretty darn far back....quieter in the cab and has a all around nicer deeper sound to it...cant imagine it being louder out of the cab since the grounds muffling it a bit but it does sound better for sure.
