I do appreciate your comments and I certainly do not assume you know everything LOL! Neither do I!

I do have a copy of the official shop/service manuals for the 1999 Dodge Van. I also consulted with a buddy of mine who works as a team engineer for Indy light teams. He does not know everything either, but is a great resource.

I have been lucky enough or unlucky enough to have a Cat catch on fire on an old Isuzu trooper at one time. So having an exhaust system heat up concerns me. I know mine is heating up right before or at the Cat so I am looking for the reasons its happening!

By the way it sounds like we have similar interests. I started back in the computer industry back in the very early 80's but have other things in my back ground as well.

So how did your exhaust work out for you. Sorry have been away involved in other projects for a bit. By the way my P505 code that was flagging my IAC circuit turned out the be the PCM. I had it run through the diagnostics at the dealer. The dealer said the PCM was bad. I shipped it with a copy of my previous repair receipt to SIA on thursday, and it was back at my front door this morning when I went to let the dogs out. Bolted it up, plugged it in and connected the battery. Fired up the Van and the check engine light was out, the idle was back down to normal, and the Van seemed to run like a champ all day today.

I will wait a day or so and then take it by the muffler shop to see if the pipes near the cat are still heating up or are back to normal.

My van is running great and my gas milage went way up. My combined milage went from 12.5 to 15.5. My city mpg is now 14.5mpg (up from 11.5). I had the same or similar issue with the exhaust pipes under the passenger side heating up. I had already replaced the O2 sensors. I am going to run a couple of days and see where things go. My mileage was similar*to yours but did improve when we took our florida trip. Best we got on that trip was 15.1 but we were running Hwy speeds. Chances are I am going to need to replace the cat before its over but I am waiting to see if the adjustment to the PCM takes care of the problem. SIA replaced the IAC chip that is in the PCM.
