4.7 Exhaust Manifold Studs and Gasket Replaced

I just did my sons truck this weekend and found 4 broken studs, 2 of which were broken about 3/16" below the surface. I had to mill .190" off the gasket surface of one manifold and .210" off the other just to get them flat!! I did my truck about 3 years ago with similar results. I recommend everyone check their manifolds with a straight edge for flatness and true them up before reinstalling them or keep a good stock of studs and gaskets....you'll be needing them again soon if you don't.

Manifold bolt head snapped
My 05 Dakota had same problem. Tapping noise turned into exhaust sound from broken exhaust manifold bolt on passenger side, closest bolt to the cabin. Sound would go away after warmup. Snapped head right off so it was easy to twist out with locking pliers. Dealer wanted $500 in labor for $24 in parts. I made the easy decision to go with new JBL headers since I was going to pull the manifold completely off anyways. It was an easy bolt on bolt off process with the headers and supplied hardware fit perfectly. Tough to get to the bolts torqued to spec because of access but that was the worst of it. All is good now, a few months later, and I like the added throttle response and HP.....

Both Holbrook and I did the headers on our trucks in 5 1/2 to 6 hours. Fortunately no broken studs in the manifolds on my end. Holbrook had one that was sunken into the manifold that I think he got or is getting taken out.
As for studs...wish we had used ARP studs. But we used the ones that came with our Gibson's. I used a felpro gasket as well. It fit just right, hadnt had a problem yet. Retorqued on my first oil change.

Did one one each side of my 05 Dak, both were broke off flush. The 4.7 05 has aluminum heads so just welded a nut on them and they came right out. Took longer to get the nut welded on good so the bolt would come out than it did to change all the rest and gasket and put it all together again.
