5.9 Magnum fuel system help
This post doesn't exactly fit in any one category so I'm sorry if I posted in the wrong place. My son and I have a 1967 Fury III Convertible the 383 died and I wanted fuel injection and an OD trans so I found a 97 B2500 van and we made it run with an electric pump I had lying around started right up idle was a bit strange possibly due to wrong fuel pressure and the throttle body had a very horrible sucking sound after a small backfire not sure if the backfire could have caused a problem. Due to space constraints we had to pull the engine and trans before we could do any more work on drive ability. My questions are should I run the return less system or the earlier return style system? I'm leaning toward the return style system but having a very hard time finding stock rails HiPoTek has awesome stuff but not budget minded for a 17 year old kids car any ideas out there as far as parts sources or DIY design ideas. We have also decided to do the timing chain and tensioner anybody have any suggestions on brands that work better than others. Thanks!
What benefit are you hoping to get with the return system? The return less works well, though for some racing/performance types there is a bias toward the return style, mostly I think because the return style is supposed to deliver fuel with less heat. What size is/are your fuel lines?
My plan was to use the same size as the factory fuel line at the most maybe up the size to 3/8" I was just trying to simplify the system and avoid the in tank pump but in my research today I am now leaning to modifying/replacing my fuel tank so I can use the factory pump and regulator assembly.
If you decide to go return, what you can do is splice a return regulator in BEFORE the fuel rail.

Found a website called Tanksinc.com awesome stuff they have the parts to convert my stock tank to an EFI tank with the internal pump they also have the bypass regulator for $75.00 not sure the brand. (Thank you RalphP for the links and ideas). Tanks also had a diagram of how to route my lines which leads me to another question How does the computer/engine account for fuel demand changes I know the early EFI rail systems with a return had a vacuum controlled regulator so how does the returnless system work? Thanks for the help.
There's several returnless designs.
For instance, the factory design is a "return" design, but it's all in tank, so you never see the return.
Today's Mustangs with returnless designs use the PCM to control the fuel pump, not sure about many other designs.
There are some that just back up the pressure to the fuel pump. I'm not fond of that idea personally ...
Even if you do it ala the factory design on the returnless Magnums, I'd use a return type regulator and have it return at the tank. Easier, neater, and avoids problems with excessive backpressure on the fuel pump.

I was mistaken I thought the 97 B2500 was return less. After your help(RalphP Thank You) and my new understanding can I mount the pump in the tank and run the pressure through the filter on the frame near the tank then through the regulator mounted next to the filter to the fuel rail and run the return from the reg to the tank set the pressure and done, seems pretty dam easy compared to what some of these injection companies lead you to believe. Are there electric fuel pressure gauges so I can dash mount mine plumbing a fuel line in the cab doesn't sit well with me.

Repoman, your 97 is considered returnless, its just that the regulating and return line are all at the tank. If you are able to put the 5.2/5.9 magnum pump with regulator in your tank, you can run one fuel line. This would be what the 97 motor had and will work the fuel rail you have now. If you can get your hands on a fuel rail from a 92/93 5.2/5.9, it will have the regulator on the rail and you can run a factory return style pump or an after market pump. I'm not sure but the fuel rail regulators for a 5.9 and a 5.2 might have different pressure, but they're the same size, and relatively inexpensive.

I forgot to mention that the factory magnum fuel pump module has a screen filter only, so using a frame mounted filter as you mentioned, would be a good idea. Also, if your stock fuel line is 5/16, you're good to 300 HP. 3/8 would be good for probably more than you'll need.
