If the motor and trans have been out a few times, Im leaning towards smashed wires. It's possible that one or more wires have been smashed causing intermittent issues. Could be disconnecting or even shorting somewhere, Best bet would be an entire rewire.

Was the switch changed yet? Seems obvious but Id do that first.

If you do put a toggle switch in, if you don't know already, the two prong plug on the side of the transfer case shift motor is what actually shifts it. Both wires have 12v running through them so both would have to be hot. Power to one wire shifts to 2w and to the next 4hi I assume. And hopefully it wont be able to shift into 4lo without your tranny being in neutral, but who knows if that is controlled by the six wire sensor. I was planning on possibly running a power wire to say the starter fuse or wiper motor fuse to my toggle switch and grounding the switch with a self tapping screw on the frame, with two power wires running into the transfer case motor. But luckily I rigged it up to work. When the service 4wd comes on, that is controlled by the 6 wire sensor on the transfer case motor. That sensor could be bad or your wiring is bad. Give the wires a good shake. Mine had an internal short I think with no outer damage. New wiring cured it.

Do you think I could run a 3 position toggle switch and bypass it?

I put a new shift motor in. After I figured out it wasn't the dash switch or the transfer case computer the blue box mounted behind the switch. After testing the voltages on everything which turned out fine I wiggled the harness wires on the motor and it would cut out. My problem was a bad sensor on the motor that you have to replace with a new motor and bad wiring harness. After trying to remove the pins from the old plug I could get new ones that matched even at the dealer. And its a discontinued part. No junk yard had one. So I replaced two feet of wiring at the 6 wire plug and attached small blue quick connects and plugged those onto the prongs. It worked fine for awhile but water has got in it, but it will still shift I hope. I just drove 1600 miles and the cold in the Midwest and ice has been turning on the check 4x4 light but it will still shift. One of the wires must have loosened on the plug. When I can get a new harness I can do it right.

I would say a three position toggle switch would be fine. Flip it up for a second to engage 2wd then put it back vise versa for 4x4. You only need power for a couple seconds to engage it. I would take the fuse box off and connect the power wires to an existing fuse so it isn't draining your battery. Good luck. Your problem lies in either the shift motor, the wiring, the computer or switch theres nothing else that I found in my research that could cause this problem.

So run a power from the switch to the fuse panel, then run the hot legs from the switch to the shift motor and of course run a ground?

Before you mess with the fuse box, I would try running direct power to your toggle switch and making sure this works before messing with the fuse box.

I found a used CTM locally and it should be in today. Im going to try that first and if that don't work then I will be trying the toggle switch
