Have you tried putting the transmission into neutral before shifting? You didn't mention that aspect...

i have a thread on a swap, and sheriff has a better one.
make sure you know the difference in the noises that come from the T-case, Cad, 4wd light, and vacuum lines.
a lot of tcase problems are just vacuum leaks.

It sounds like a vacuum leak to me. I had one on my old GMC the way I delt with it was put the truck in reverse then shift the TCase. It never popped out that way on me. I did this until I was able to find the leak and fix it.

+1... could be a simple fix . At least give it shot before removing TC for nothing. http://www.dodgeram.org/tech/repair/..._engagment.htm

if you would rather do away with the vacuum like i did, just flip the fork for the CAD. so it will be ready to go all the time no matter what. ur front driveshaft and axles will all turn when doin this because of the tires turnin them, but they wont actually have power or pull until u engage the tcase. but it just eliminates the vacuum system.

posilok lets you have 2wd LOW, which is really nice.
