What I think is happening is the CAD is not disengaging all the way, and THAT will make some truly rude noises..... the 4x4 lite not doing the right tricks kinda reinforces that thought.

Yeah. But until he gets someone to help him verify where exactly the noise is coming from, I'm done.

i will look at it this Friday. hope its nothing major. and note to self a 94 front end is different then a 98 as in sway bars.

Ok guys I had sometime this weekend to work on my truck. I took my front drive shaft out and went on a test ride and I no longer had the noise that I talked about in the first post . Took the transfer case out and split the case and there was some shavings and lime 2 small like smaller the your pinky nail of metal on the magnet. So I checked all of the gears and this is the only issue I found with the gears. The got looking at the case and found these scratches but they seam to be raised if that makes any sense. My question is do I need to replace the one gear in the photo and if the marks are from the chain or what.

Those lines are just from the casting process. Nothing to worry about.

Do all your bearings and such look good? Shift fork? and the rest of that bit? How much slop in the chain?

I think you can get complete rebuild kits for 150 or so, replacement chain is extra.....

The plastic tabs on the range fork are bad duty everything else looks good. I'm at a loss with it the chain had some give but don't know how much it's to have.

There is probably a spec for chain stretch somewhere.... but, I don't know where. Something to look into perhaps? My *guess* would be, the chain shouldn't be able to touch the case, at all..... prolly a lot like timing chains....... should be fairly tight, with very little slop at all.

hey guy will a transfer case out of a 03 fit in a 98 and is there any difference?

I don't think so. I do believe that in 03, the 5.2/5.9 option was gone, and along with it, the 46RE trans. It is *possible* that it would work, but, I wouldn't hold my breath.

EDIT: Well, on looking around a bit, it seems that the 5.9/46RE combo WAS available in 2003....... so, I suppose it would depend on what engine/trans combo the donor had.

well guys i know its been a while, i have some good and bad news.... i did some work and got a new T case and the noise has stopped. that's the good news. the bad is i got stuck the other night in some sugar sand yes I'm in Florida lol and i couldnt get my front tires to move yes the drive shaft was turning any ideas of what this issue might be. when i put it in 4 lo i can feel that its in because the truck jumps like most do when you put it in 4lo.
