Welcome to the world of headers my friend. I haven't put any on my truck yet, but I had a set of edelbrock headers on my '87 Monte Carlo SS and it was a never ending battle. It is possible that the header itself is not straight, did you check this?

not quite what I am saying, but not a bad idea at all. I'm saying if the header isn't flat where it bolts to the head. You would think quality control would catch it but I have seen it more than once.

Could also be a gasket, I used a thick cork one on my monte and that helped

The gasket that comes with the Pacesetter headers is cheap garbage. I didn't like it as soon as I saw it, but was in such a hurry to get them on that I used it anyway. I have not had any problems yet, nor can I hear any leaks, but a lot of guys report gasket related issues. The mopar ones are a better material and a lot thicker, so they seal a lot better.
At some point, I intend to replace mine with the mopar one.

I agree 100%. I've installed 3 sets on LS1 F bodies. I used the copper gaskets on mine, but the others decided to use the pacesetter gaskets and had leaks.

I've also found if you tighten the bolts starting from the center and work out it seals better.

A thin coat of red RTV (hi-temp) will also help seal minor flaws in the header or head. Just make sure it says safe for sensors or it could screw up your o2 sensors.
