Has anyone tried to increase the size of the bypass hole in the thermostat to get it to open earlier? I'm contemplating an experiment to see if it works.

That won't make it open sooner. What makes it open is the temperature of the water. Increasing the hole size would actually make it open a tiny bit later (more cooling, but only a tiny bit).

I've gotten the 180 t-stat. The top end still comes in at 200 degrees. I was thinking that enlarging the bypass hole by a few thousandths to see if the t-stat will open a little earlier.
