take a 4 or 5 pund hammer and knock the pinion yoke back a bit and re torque the nut on it if u plan on drive the truck very much more cuz if u dont i cud get really bad really fast, and ull be puttin the 1ton rearend in a lot sooner then u think

when you had the t-case partially opened up, did anything have any front to rear play?

and you said no heavy metal sludge/shavings in the t-case fluid, right ? you caught your fluid in a primary pan and poured it into another container to check for sludge in the primary? and there was none?

my next step would be to put the truck up on 4 jack stands and operate it in gear, trying to duplicate the problem. if you can, then crawl under it and trace the noise. be very careful, moving parts, especially big tires - will kill you.

edit - there should not be any play in the pinion shaft..... none at all.

yeah well there is play in the pinion on the rear axle, so im hoping thats what it is. and i wouldnt be able to safely operate the truck on jack stand as it only doies it around 55 and above, and im not going to spin my tires on jackstands that fast
