gonna just go with the non adjustable arms. im only lifted no more than 3" and with the 2500 control arms i can go up a little more because i wont be limited by the 1500's geometry.

+1 on this even though you got it covered RR.

The cost is purely dependent on the joint you get, which I have $60 ones. You can get cheaper ones, like prodigy joints from DOR that fight stock brackets for example, and yeah find a machine/welder shop to weld them up. If you have time, then it would make sense. If TGC can accommodate your axle splice, then great.

would making the cam bolt slotted holes on the axle bigger be ok? that was my first idea but didnt think it was smart becauae it needs to be precise.

talked to TGC a couple hours ago... gonna call me back on monday to see if the can custom make the CA's for me with all the right bushings. cant wait to get this axle installed. but its not happening til the snow is gone and its a bit warmer out just in case i run into a snag.

You don't think you file 1 mm off each side?

Just take your time with it.

It isn't the slot that holds the bolt/control arm in place anyway, its the channel that the cam on the bolt goes into that locates everything.
