4wd light on after ball joint replacement.
The axle has a bushing in the end of it, the intermediate axle has a nub on it that fits into the bushing keeping your axles aligned.
sorry to thread jack, but when i removed my axle, it came out clean, with no bushing at the end. and when i looked inside, everything looked perfectly aligned. lets hope when I have to put the axle back in, i won't have any issues.
Put a bushing in before you put the axle in, it doesn't take much misalignment to keep the shift collar from engaging both axles. They're too cheap to take a chance on. My truck didn't have one in it when I bought it and no telling how long it had been missing. The nub on the intermediate shaft was worn to a taper and the hole in the outer axle was also tapered inwardly. It cost me two new axles to correct.

Check the bearing/bushing for the intermediate shaft also while you've got the axle out, they're also cheap, and while you're already there is a good time to replace it.

you should remove the CAD and inspect the collar, bushings, etc. soak the 4 little bolts with pb-blaster or other.
I had a mechanic look at it and it ended up being something that has to do with the front driveshaft. He took the front shaft out and messed with it and said that there were some rings or something that were rubbing so he beat those back in and for about a day it didnt make a sound but now its back again.. This truck has made me so mad that i am going to go look at a different one today.
Find a different mechanic.
Take off the cad cover. (careful, the bolts like to break) Have a look inside, and see what is going on. the switch for the 4wd light is in there. The front driveshaft has nothing to do with it.
