I ordered a used one and just hoping it's not worn-out

The full sized trucks used the 9.25 with 8 lug axles for a couple years as well. The light duty 2500's (7500 lb GVWR) fellers. Don't know if they were full-, or semi-floating though. Also don't know if they were the same width as the vans......

I know there's plenty of used ones but really wanted a new one so I don't get the same problem. I work out of this van every day and don't have time for it to be down
Don't know what kind of work you do but if you haul heavy tools/equipment i would up grade the rear to a dana 60-80. The 9 1/4 was a good rear but it has limitations as you found out. Putting a lot of load on it may produce the same problem. Since they used dana's in the vans it shouldn't be to difficult to find one that fits. Doubt you will find a new replacement axle and if so they will probably want $$$ for it. You can have one made by one of the axle shops but finding a good used one is the only reasonable option.
