I was thinking 1/4 plate for strength but with oval cutouts to lower the surface area for less weight.
If i remember right, we get a 4 foot x 12 foot plate of 6061-t6, .250 inch thick for about 500.00 to 600.00 USD from a company called MetalsUSA here in Wichita, KS. I think that it comes out to somewhere to 2.50-3.75 $ per pound. Id imagine that you could get about 4 to 6 bumpers out of a sheet that big, especially if you have a laser or flow jet to cut it out with. Just my .02 worth, id recommend a laser, cause if you try to weld aluminium that is flow jet cut, it will have the abrasive sand in it still, and that would give the welder some he!! welding that either by wire feed or tig.

I have been tryin to do the same thing. I would love a 3d model of the 3rd gen Dakota's so that i can design one in Autodesk Inventor. It seems to be just like SolidWorks and Catia. (we do a LOT of aircraft work here in Wichita, KS) I love that program over regular Autocad or Mechanical Desktop. but then again, it would help if id take some cad classes to figure out how to use it.

ok i do like the looks of the bumper after the lights and plate were tagged on to it. plan i didnt really like it. as for the clearance thing. i want everyone to take there tape go out and see how much more room is between the front bumper valance and ground then see how much is between the front solid welded factory cross member and the ground. i honestly do not think that the bumper clearance is going to be an issue really.

PLEASE DONT BE SHY I WANT INPUT!!

but as for the bumpers. ill take pictures of how i made mine. and im not finished but i can remove and install mine with just myself id say its total weight is about 50 to 75 Lbs. i plan to install a 1/4 steel plat from the bottom of the bumper to the lower cross member and if at all possable. split there and continue a second sheet to cover from frame to frame under the tranny and transfer case and well basicly as far back as possable. i will get a crop style picture of what i want and location for hold down bolts and post it as a forum. i havent figured out how to make clearance for the drive shafts yet but when i get that far i will. i need to hoist the truck and measure all the clearance and shaft movement and what no so i have a better idea. im thinking it wil just be a role up hole thats ovel lanthwise with the shafts. like they do for the gas tanks.

sorry about the long read
