wheel bearings
This just occurred to me today. What side of the CAD is the seal on? Outside, or inside the CAD? I never thought about it, I just assumed there was no problem, but when I took the CAD off, diff fluid poured out. Maybe it's normal, but today it occurred to me that I don't know if it's normal or not, maybe the seal is on the inside of the CAD...
Well, I thought I could hear the noise from the drivers side, but the passenger side sounds pretty bad when it's lifted, and I spin the wheel.
Got the bearing and bushing from quad4x4, replaced the bushing which was all messed up. The bearing was in there pretty good, and it was fine, so I didn't replace it. Still wouldn't go into 4wd. We decided to slide the collar over to keep it locked, and used nuts to space the fork so it would always be locked, but took out the c clips. So, I have the same effect as a solid axle, and when I put my t case in 4, the pin still slides and hits the switch to turn on the 4x4 light.

is is still apart or did you put it back together yet?
if still apart, pull the passenger side inner and outer axle out and take to the work bench and see whats wrong with the slide collar. caution - this probably requires replacement of passenger side oil seal.
