Did you check the coupler between the little motor, and the blend (temp) door?

Bottom of the heater box, right above the trans tunnel, just to the passenger side. If you look in from the passenger door, should be able to see it.

I believe the problem is either the blender door or the coupler between the actuator and the door itself. When I turn the actuator at a certain point I hear a grinding/clicking noise where the door should be. Plus I check after the system was hot and running and both hoses from the heater core are real hot so it's not clogged. I looked IP line for a step by step to remove the dash and console to get access to the box but can't find anything for my year. Anyone know where I can find a video to help?

The little motor is held in by two screws, and an electrical connector. One of the screws should be easy to get to. The other one, on the back side..... (toward the firewall) is a bit more interesting. May need to cut the carpet a bit, to get access to the screw. One member used a 'bent' screwdriver to get it out. You shouldn't have to pull the dash to get to it.

Got a copy of the service manual yet? Get one here.

But when I switch from hot to cold or vise versa I can see the coupler rotating all the way and then I hear the noise inside the box. Is it the actuator or that coupler?

HeaterTreater provides a replacement coupler to fix this issue. As I've mentioned in numerous posts in this thread, this is sounding like where your focus needs to be to address this issue.

The motor may be rotating the coupler but is the door moving? All of the way?

See post #39 above...
