I suspect that when you pull the case apart, to replace the case half, you find out why the gears are eating holes in the case...... which is also going to need to be fixed. See if you can find a used case. Replace the whole thing. Otherwise, you are just going to compound the problem, and your truck will be down even longer.

Yea I definitely would not drive it, ive seen neglected front driveshafts send those buggers swinging and itll rip the floor pan right out of the cab, possibly taking your feet with it, happened to a buddy of mine luckily no cab damaged but it ripped the OD housing out of the trans along with every other hose line wire ect under the truck, 10k+ in damage i think he said, all because people cant afford to replace/maintain that $300ish CV joint....

While you’re on the topic and i’ve talked to you before and know you’re extremely knowledgeable- can you recommend me a good rebuild kit for a NP 233D? I’ve already rebuilt my 5.9 and 46re so i might as well do the t case. Thanks

Summit racing has a selection of kits..... I think most of them are Motive Gear..... they have a reasonable reputation at least.

I think you could get a used transfer case for 200-300. That's probably I lot better and cheaper than trying to repair something.
It likely to already have damage on the front wheel drive part that was causing the noise.

Just don't forget to go with a low milege transfer case, sometimes the cheapest option isn't always the best option...
