I'm gonna use a plenum gasket from Autozone as my template.

Nah, I'm good to go with just the belly pan...instead of using a gasket as a template, why not go to the bone yard and use the actual plenum. It's easier to trace and more accurate. Plus it's only a couple of dollars.

it has been pondered before, but gotta be careful to not warp since youre close to the head mating sureface, that and cast aluminum is supposed to be tough to weld

Cast aluminum isn't for a novice welder to attempt in their backyard. In fact I wouldn't touch cast anything if I had the choice not to, theres a lot of prep work and heat treatment involved if you want a good result, but hell if you've got the time and energy go for it. I'd rather just bolt one on and be done in 5 minutes.

dak wtf is that? Attached to the plenum plate. As welding goes i know you can mess it up pretty good and would need to be pressure tested afterwards and if the welds crack or whatnot, what was the whole design reason of the plenum in the first place (refering to chrysler , not dak's )

that is a turtle/divider....not mine....its supposed to help direct airflow and take up some plenum space
